How luxury brands are redesigning packaging for sustainability

Luxury brands are rethinking refill systems, materials and pack design as environmental targets and packaging regulation reshape what premium packaging looks like.

Luxury packaging has traditionally communicated value through weight, elaborate finishes and carefully choreographed presentation. Increasingly, however, packaging teams are being asked to deliver the same premium experience with less material, greater recyclability and formats designed for refill or reuse.

That creates a particular challenge for luxury brands. Packaging is not simply a protective layer but part of the product experience, from the weight and finish of a perfume bottle to the opening of a jewellery box or the presentation of a skincare product.

Sustainable luxury packaging is therefore becoming a design and engineering issue, rather than simply a materials question. Brands and suppliers need to reduce environmental impacts while maintaining aesthetics, product protection, functionality and brand recognition.

The shift is visible across luxury and beauty. Refillable packaging, recycled materials, lightweighting, fibre-based formats and design for recyclability are moving from niche initiatives towards more established packaging strategies.

Packaging regulation is adding further pressure. Requirements differ between markets, making it increasingly important for international luxury companies to consider compliance, recyclability and local waste-management infrastructure when developing new packaging.

Refill moves into the luxury mainstream

Refillable packaging is one of the clearest developments in sustainable luxury packaging.

The principle is straightforward: a durable outer container is retained while a replacement refill is inserted or fitted inside it. This can reduce the amount of packaging required for subsequent purchases, provided the primary pack is retained and reused as intended.

Its overall environmental benefit also depends on factors including material use, manufacturing, transport and how many times the original container is reused.

Beauty brands have been particularly active in developing the model.

Lancôme says it has offered refillable products since 2018 and uses refills across skincare and fragrance. Its packaging strategy also includes lightweighting and a target to reduce the amount of packaging used for its products by 20% by 2030 compared with a 2019 baseline.

Guerlain has taken a similar approach. Its Orchidée Impériale skincare refill uses a cellulose-based format, while its Terracotta make-up packaging has been redesigned for refillability. The company reports a 34% reduction in total packaging weight for the refillable Terracotta format and a 30% reduction in carbon footprint from the first refill.

L'Oréal is also expanding refillable formats across luxury brands including Lancôme, Prada Beauty and Yves Saint Laurent. The company has positioned refill as a broader consumer behaviour rather than simply a feature of individual product launches.

For packaging manufacturers, refill changes the design brief. The primary container and refill need to function as a single system. Refills must be easy to insert, protect the formulation, minimise material use and work reliably with the original pack while preserving the consumer experience expected from a luxury product.

Refillability is therefore as much an engineering challenge as a material-saving strategy.

Luxury brands rethink packaging materials

There is no single material solution for sustainable luxury packaging.

Brands are examining recycled glass, recycled plastics, certified paper and board, aluminium, moulded fibre and other materials as they seek to reduce dependence on virgin resources.

LVMH reported that recycled materials accounted for 49% of the materials used in its client packaging in 2025. Its environmental strategy has also included a target to eliminate virgin fossil-based plastic from client packaging and an objective for new products to be designed according to eco-design principles.

Estée Lauder Companies has developed packaging guidelines covering material selection, recyclability, reuse, refillability and post-consumer recycled content.

Its approach includes reducing unnecessary packaging and increasing recycled-material use while considering whether alternatives are compatible with existing recycling systems.

This illustrates a wider issue for packaging developers. A material is not necessarily lower impact simply because it is recycled, natural or bio-based.

Sourcing, manufacturing, transport, pack performance and end-of-life options all affect environmental performance. A material change therefore needs to be assessed as part of the complete packaging system rather than as an isolated substitution.

For luxury packaging, other considerations include appearance, tactile properties, decoration, durability and compatibility with the product. The objective is to improve environmental performance without shifting impacts elsewhere or compromising the pack's primary functions.

Designing premium packs for recycling

Recyclability is increasingly being considered at the design stage rather than only at the end of a pack's life.

This can be particularly challenging in luxury packaging. Premium packs may combine different plastics, metals, glass, coatings, adhesives, magnets, foils and decorative components. These features can create a distinctive consumer experience but can also make packaging more difficult to sort and recycle.

Designers are therefore examining ways to simplify construction and eliminate unnecessary components while retaining the appearance and functionality required by the brand.

Mono-material design is one approach, with compatible components produced from the same material family to support recycling. Where multiple materials remain necessary, designing components so they can be separated can improve their prospects for recovery.

These decisions are becoming commercially important as well as environmentally significant.

Extended producer responsibility (EPR) schemes, packaging-waste rules and recyclability requirements are developing across multiple markets. The precise obligations differ by jurisdiction, as does the infrastructure available for collecting, sorting and recycling packaging.

For international luxury brands, this means a pack designed to be recyclable in one market may not perform equally well in another. Packaging teams increasingly need to consider how designs interact with different waste-management systems rather than relying on a single global assumption about recyclability.

Regulation changes the packaging brief

Sustainable packaging is no longer driven solely by corporate environmental targets or consumer expectations.

Regulation is becoming an increasingly important part of packaging design and procurement decisions.

EPR schemes and other packaging-waste policies are shifting more responsibility for end-of-life costs towards producers in a number of markets. Requirements relating to recyclability, material use, packaging waste and reporting are also evolving.

For packaging decision-makers, choices about pack weight, materials, components and recyclability can therefore have implications beyond manufacturing and procurement costs.

International luxury companies face an additional challenge because legislation, labelling requirements, collection systems and recycling infrastructure differ between markets.

This increases the value of packaging architectures that can respond to changing regulatory requirements without creating an unnecessary proliferation of formats.

It also means regulatory considerations increasingly need to enter the development process early rather than being addressed after a pack has been designed.

Can less packaging still communicate luxury?

Luxury packaging has traditionally been associated with substantial materials, elaborate presentation and multiple layers. Sustainability is challenging the assumption that more material necessarily creates more perceived value.

Reducing packaging does not have to mean reducing the premium experience.

Structural design, high-quality paper and board, precision finishing and carefully controlled decoration can create visual and tactile value without adding unnecessary components or material.

Cartier provides an established example. The brand has carried out life-cycle analysis of its red shopping bag and gift boxes to identify opportunities for environmental improvement. It has also used FSC- or PEFC-certified paper for shopping bags and recycled fibre in the paper covering its red boxes.

The wider implication for packaging manufacturers is that luxury can increasingly be created through design, craftsmanship and functionality rather than material volume alone.

Lightweighting and right-sizing can therefore become design opportunities rather than simply exercises in removing material. For suppliers, this means determining where material contributes to protection or the consumer experience and where it can be engineered out without diminishing either.

Performance remains non-negotiable

There is a practical limit to packaging reduction: the product still needs to be protected.

This is particularly important in luxury sectors where products may be expensive, fragile or sensitive to light, oxygen, moisture or contamination.

Reducing packaging to the point where damage or spoilage increases can undermine the environmental objective. Damaged products may require replacement, additional transport and reverse logistics, while the resources used to manufacture the product itself can be lost.

Sustainable packaging therefore has to balance material reduction with protection and performance.

This is encouraging a greater focus on packaging engineering rather than simple material substitution. A lighter bottle or container, for example, can reduce material consumption and transport weight, but only if it continues to provide the necessary structural and barrier performance.

Reloadable dispensing systems illustrate the approach. Aptar and Clarins developed a reloadable airless format for Clarins Total Eye Lift. Aptar says the redesigned system uses less metal, plastic and cardboard than the previous packaging when the product is refilled.

Such systems demonstrate the interdependence of packaging components. The container, refill, closure, dispensing mechanism and filling process all need to work together if material reductions are to translate into a functional commercial pack.

Sustainability claims need measurement

As sustainability becomes a more prominent part of luxury brand communication, substantiating packaging claims is becoming increasingly important.

Broad descriptions such as "eco-friendly", "green" or "sustainable" provide limited information without evidence explaining what has changed and against which baseline.

Packaging teams instead need measurable indicators that can demonstrate reductions in areas such as material use, virgin-material consumption, packaging weight, carbon impact or waste.

Life-cycle assessment can help compare packaging options across raw-material production, manufacturing, transport and end of life. Cartier's packaging work illustrates how life-cycle analysis can be used to identify specific opportunities for improvement.

Refill systems can similarly benefit from clearly defined comparisons. Guerlain publishes packaging-weight and carbon-impact comparisons for some refillable products, while L'Oréal provides product-specific information about material savings associated with individual refill systems.

The underlying principle is important for brands and suppliers alike: environmental claims need to identify what is being measured, the baseline used for comparison and the conditions under which an improvement is expected.

This is particularly important for refill systems, where the environmental case can depend on consumers retaining and repeatedly using the primary pack.

Suppliers take on a larger technical role

The transition is also changing the relationship between luxury brands and their packaging suppliers.

Rather than receiving a finished design and simply manufacturing it, suppliers can increasingly contribute expertise in material selection, structural engineering, recyclability, refill systems, lightweighting and environmental assessment.

Collaboration is particularly important for refillable packaging because the outer container, refill, closure, dispensing mechanism and filling process need to operate as an integrated system.

Estée Lauder Companies says its packaging sustainability work involves suppliers, companies, academia and industry groups, including the Sustainable Packaging Initiative for Cosmetics.

For suppliers, this creates an opportunity to differentiate through engineering and technical expertise rather than production capacity alone.

It also moves packaging decisions further upstream. Material selection, manufacturing, filling, logistics, consumer use and end of life increasingly need to be considered together rather than treated as separate stages.

Sustainable luxury packaging becomes a design discipline

Luxury brands are not abandoning the packaging characteristics that distinguish their products. The objective is to deliver those characteristics with fewer resources and lower environmental impacts.

The strongest strategies combine multiple approaches rather than relying on a single material or technology: eliminating unnecessary packaging, lightweighting, increasing recycled content, designing for recycling and developing refillable or reusable systems where they make practical and environmental sense.

For packaging teams, this changes the starting question.

Instead of taking an existing pack and asking how it can be made more sustainable, brands and suppliers can incorporate environmental performance into the brief from the beginning.

Material use, recyclability, refillability, product protection, manufacturing requirements and the consumer experience can then be considered as parts of the same packaging system.

The challenge is not to make luxury packaging feel less luxurious. It is to determine how much material and complexity are actually required to deliver the experience – and engineer out what is not.

That shift is turning sustainability from an additional packaging feature into a core part of luxury packaging design and engineering.
